Steps
Measure the circumference of your head in inches. Download the free faceshell template and scale it to your measurement before printing.
Open the template in Adobe Acrobat Reader. Click the printer icon, choose poster mode, set scale and overlap to 0, then print.
Cut out the printed pieces and trace them onto Lego box cardboard and posterboard. Cut the shapes with an X-acto knife and glue the layers into a rough head shell.
Coat the outside of the shell with fiberglass resin in a well ventilated area. Wear a vapor respirator and gloves, then sand it smooth through 60, 180 and 220 grit.
Fill dents with flex spackling, let it dry, and sand again through 320 and 400 grit until the shell is smooth.
Prime the shell with filler primer and paint it with black semi-gloss enamel. Let each coat dry fully.
Cut the lens shapes from 2mm craft foam and cover them with white dust filter mesh. Outline the frames with black puff paint squeezed from a frosting bag with a size 3 tip.
Glue magnets into the shell and the lenses so the eyes snap on and off. Add a fabric lining or clean the inside well if you used fiberglass.
Print the fabric pattern at full scale and cut the red spandex pieces. Sew them together on the sewing machine, leaving an opening for the invisible zipper.
Fit the sewn cover over the shell, close the zipper and adjust the eye holes so the lenses sit straight.
Tips and common mistakes
Resin fumes are harmful, so work outdoors or in a garage with strong airflow and keep the respirator on the whole time.
Print a single test page first and check the scale with a ruler before printing the full template.
Sand lightly between primer and paint coats to avoid cracks in the finished shell.
Use a free New Era pattern if you do not want to buy the paid fabric pattern.
Questions
Do I need the paid fabric pattern?
No. The video lists a free alternative pattern you can use instead. The paid one is optional.
Can I skip the fiberglass resin?
You can, but the shell will be softer and less accurate. If you do use resin, wear a respirator and gloves and work in a well ventilated area.
How do I get the template to the right size?
Measure your head circumference in inches and scale the template to match before printing. Check the printed scale with a ruler.
