What you need
Steps
Measure your cushion insert. Cut two fabric squares the same size for a tight cover, or add 1/2 inch seam allowance to each side for a looser fit.
Cut the zip to length if needed. Choose a zip about 3 inches (7.5 cm) shorter than the width of your fabric pieces, measured along the teeth, not the tape.
Place the two fabric pieces right sides together. Pin the zip along one edge, teeth facing down onto the fabric, with the top stops lined up at the edge.
Fit the zipper foot to your machine. Sew along one side of the zip, close to the teeth, removing pins as you go.
Fold the fabric back so the zip is exposed and the right side shows. Press the seam flat with an iron.
Pin the other side of the zip to the second fabric edge, right sides together, matching the ends. Sew along that side of the zip.
Open the zip halfway. This lets you turn the cover right side out later.
Pin the remaining three sides with right sides together. Sew them with a 1/2 inch seam, backstitching at the start and end.
Trim the corners diagonally, turn the cover right side out through the open zip, and push the corners out with a point turner.
Press the seams, insert the cushion, and close the zip.
Tips and common mistakes
Sew slowly near the zip teeth and use the zipper foot so the needle stays close without catching the teeth.
Open the zip before sewing the side seams, or you will not be able to turn the cover right side out.
Backstitch at both ends of the zip to stop the stitching pulling open with use.
Press each seam as you go; it makes the finished cover look much neater.
Questions
What size zip do I need for a cushion cover?
Pick a zip about 3 inches (7.5 cm) shorter than the width of your fabric pieces. Zips are measured along the teeth, not the tape.
Can I make this without a zipper foot?
You can, but a zipper foot lets the needle sit close to the teeth for a neat finish. If you do not have one, sew slowly and keep the needle a little further from the zip.
How do I get a tight fit on the insert?
Cut the fabric the same size as your insert with no extra allowance. Add 1/2 inch seam allowance only if you want a looser cover.
