How to sew a simple zipped pouch with lining and fusible foam

You will make a small lined pouch with a zip across the top, stiffened with fusible interfacing and foam so it holds its shape. It suits confident beginners who can sew a straight seam and use an iron. All you need is a fat quarter of fabric, a zip and a zipper foot for your machine.

What you need

Steps

  1. Cut two outer rectangles and two lining rectangles to the same size, about 8 by 6 inches (20 by 15 cm). Cut one piece of fusible foam and one of interfacing to match.

  2. Fuse the Shape-Flex interfacing to the wrong side of both outer pieces. Fuse the foam to the wrong side of the lining pieces, following the package heat and time settings.

  3. Lay one outer piece right side up. Place the closed zip along the top edge, teeth facing down, and lay one lining piece on top, right side down. Clip the three layers together.

  4. Fit the zipper foot and sew along the zip tape, keeping the needle close to the teeth. Fold both pieces back and press the seam flat.

  5. Repeat on the other side of the zip with the second outer piece and second lining piece. You now have a flat panel with the zip running down the middle.

  6. Open the zip halfway. Bring the two outer pieces right sides together and the two lining pieces right sides together, then clip around the edges.

  7. Sew around the outer bag, then around the lining, leaving a gap of about 3 inches in the lining bottom. Backstitch at the gap.

  8. Clip the corners and trim the seam allowance. Turn the pouch right side out through the gap, push the corners out, and sew the gap closed.

  9. Press the pouch, then topstitch along both sides of the zip for a neat finish.

Tips and common mistakes

Always open the zip halfway before sewing the side seams, or you cannot turn the pouch right side out.

Use clips rather than pins near the zip teeth so the fabric does not shift.

Keep the iron moving on the foam and use a pressing cloth, since direct heat can melt it.

Sew slowly over the zip ends and turn the hand wheel by hand to avoid a broken needle.

Questions

Do I need a zipper foot to make this pouch?

It makes the job much easier because it lets the needle sit right against the teeth. A standard foot works if you move the needle position, but the seam may sit further from the zip.

Can I skip the foam stabilizer?

Yes. The pouch will be softer and foldable rather than firm. Use fusible fleece or a second layer of interfacing if you want some body without the foam.

What zip length should I use?

A zip slightly longer than the pouch width is easiest. You can sew across the extra tape and trim it after the side seams are done.
